Die Casting for Pumps and Valves
Pumps and valves represent one of die casting's most technically demanding segments -combining pressure containment, dimensional precision for sealing and bore alignment, and fluid compatibility requirements that vary from clean hydraulic oil to aggressive process chemicals. KastMfg has deep experience in both fluid power (high pressure, oil) and process control (moderate pressure, water, gas, chemical).
The Technical Challenge of Pump and Valve Die Castings
What makes pump and valve die castings different from structural brackets or enclosures is the convergence of three requirements that each demand the highest-quality casting:
Pressure tightness: Pumps and valves contain pressurized fluid. A porous wall between two passages -or between a passage and the exterior -is a functional failure, not a cosmetic defect. At 350 bar (hydraulic), a leak is a safety hazard and a warranty return. At 10 bar (pneumatic), it is a performance failure and wasted energy.
Dimensional precision at functional interfaces: Spool bores in directional valves must be cylindrical to within 0.008-0.015 mm for the spool to slide freely without leaking around it. Gear clearances in hydraulic pump housings must be held to 0.03-0.08 mm to maintain efficiency. These tolerances require post-casting CNC machining -the die casting provides the near-net-shape structure; the machining center provides the precision.
Fluid compatibility: The casting alloy must be compatible with the process fluid over years of service. Hydraulic oil and A380 aluminum -excellent long-term compatibility. Seawater cooling circuits and A380 -poor (copper content drives galvanic corrosion). Refrigerant and A380 -acceptable with appropriate testing. The alloy selection for every pump or valve program includes a fluid compatibility review.
Hydraulic Pumps -High-Pressure Fluid Power
Hydraulic pumps in industrial and mobile hydraulic systems operate at working pressures of 100-150 bar in continuous-duty service. Die cast housings must maintain this pressure without leakage for hundreds of millions of duty cycles.
Gear Pump Housings
The gear pump is the simplest and most common hydraulic pump -two meshing gears rotating inside a close-clearance housing. The gear-to-housing clearance (0.03-0.08 mm typical) determines volumetric efficiency; larger clearance = more internal leakage = lower efficiency.
KastMfg approach for gear pump housings:
- Alloy: A413 for maximum pressure tightness. Near-eutectic composition minimizes porosity in the housing walls between the gear chamber and the exterior.
- Process: VADC for programs requiring working pressure above 150 bar without impregnation.
- Machining: Gear bore pairs machined in single HMC setup -bore-to-bore center distance controlled to ±0.02 mm, bore diameter to H7 tolerance. The same single-setup approach used for gearbox housings.
- Testing: 100% pressure decay at 1.5x rated working pressure.
Vane Pump Housings and Cam Rings
Vane pump housings require the smoothest possible internal bore surface -the vane tips slide against the cam ring inner surface throughout rotation. Any surface roughness increases vane wear and reduces pump service life.
KastMfg specifies A380 for vane pump housings (adequate pressure tightness at typical vane pump pressures, better machinability than A413) with precision-honed bore surface finish to Ra 0.4-0.8 μm on the cam ring bore after casting and boring.
Centrifugal and Axial Pumps -Flow Management
Centrifugal pumps for water, coolant, and process fluids operate at lower pressures (0.5-5 bar) but higher flow rates, and face more aggressive corrosion environments than hydraulic oil systems.
Water Pump Housings
Automotive and industrial water pump housings require:
- A360 aluminum (not A380) for corrosion resistance to coolant, deionized water, and antifreeze/inhibitor mixtures
- Smooth internal volute geometry for hydraulic efficiency -cast near-net-shape, finished with CNC for the impeller bore and seal seat
- IP65 sealing at the shaft entry -O-ring groove machined per AS568 specification
Agricultural and Irrigation Pump Housings
Irrigation pump housings face fertilizer and pesticide exposure that accelerates corrosion on A380. KastMfg specifies A360 + e-coat + powder coat for agricultural pump housings in continuous outdoor service.
Chemical Process Pump Housings
For pumps handling acids, alkalis, or solvents, alloy selection depends on the specific fluid:
- Dilute acids: A360 (low copper reduces galvanic attack)
- Strong oxidizers: consult -may require non-aluminum alternatives
- Organic solvents: A380 or A360 -most solvents compatible with aluminum
Directional Control Valves -The Die Casting Challenge
Hydraulic directional control valves are the highest-precision die casting application in fluid power. A D03 directional valve body contains:
- 4- SAE port boss locations with O-ring face seal surfaces (flatness >=0.02 mm each)
- A spool bore of 16.000-26.015 mm (H6 tolerance) at the center of the body
- Multiple cross-drillings connecting ports to the spool bore
- A complex external geometry for solenoid mounting, pilot connections, and pressure ports
Achieving all of these in a single cast-and-machined component requires the DFM discipline, gate placement precision, and machining capability that KastMfg has developed over years of hydraulic programs.
Gate Placement for Hydraulic Valves
The gate location on a hydraulic valve body is critical. Mold flow simulation at KastMfg confirmed (for a D05 program) that gating at the end remote from the port faces produces fill flow that arrives at the port face area while still fully liquid -eliminating cold shuts at the sealing faces. Gating at the center (conventional default) produces flow fronts arriving at the port faces from opposite directions, creating weld lines at the most pressure-critical locations.
This gate placement decision -invisible to the customer but determined during tooling design -is why two superficially similar die casting suppliers can produce identical drawings with very different pressure test pass rates.
Pneumatic Valve Bodies -Precision at Volume
Pneumatic solenoid valves are produced at 1-10 million pieces per year for industrial automation, and every one must pass a 10-second leak test before leaving the factory. The combination of volume and test requirement makes pneumatic valve bodies one of the most process-disciplined die casting products.
Key Requirements for Pneumatic Valve Bodies
Spool bore concentricity: In a sliding spool pneumatic valve, the spool bore must be cylindrical to H6 tolerance (±0.008 mm on diameter) and concentric with the port mounting faces to within 0.05 mm. Post-casting CNC boring achieves this; the casting must provide adequate and consistent machining stock.
Port face flatness: Port faces that mount to ISO manifold sub-bases must be flat to 0.02-0.05 mm over the sealing area. Cast flatness is 0.1-0.3 mm; face milling is standard.
100% leak test pass rate: At 2 million pieces/year, even a 0.1% leak rate generates 2,000 defective parts per year that reach the customer. KastMfg's SPC-controlled process for pneumatic valve bodies targets Cpk >=1.67 on spool bore diameter and 100% air decay test at 1.5x rated pressure.
Process Control Valves -Chemical and Environmental Service
Ball valves, butterfly valves, and control valve bodies for water treatment, chemical processing, and food service require die castings that resist the process fluid over the equipment's 20-30 year service life.
Water treatment: A360 + powder coat or anodize. NSF 61 material compliance available.
Food and beverage: A380 or A360 + Type II anodize or electropolish. FDA compliance declarations for alloy and finish available.
